When I send an email to just two recipients, Thunderbird has started to ask for confirmation to send to multiple recipients and suggest a mail merge instead. Does anyone know how to either switch this off, or increase the number of recipients to more than 10 to trigger it?

It 'sounds like' you have the mailmerge addon installed. You can set the options within the Addon itself.

Thanks for that, I have spent ages trawling through settings but didnt realise it was an add-on doing it.
